Restoring reliability in a nip roller lamination system (Penthouse Carpets)

Penthouse Carpets commissioned Barair to investigate persistent alignment and lamination quality issues on a 5m nip-roller system used to compress carpet and backing fabric prior to latex curing. The objective was to restore repeatable operation and provide a clear, implementable improvement plan. This case study outlines the critical role of nip roller lamination in ensuring high-quality carpet production.

The problem

The nip-roller system was frequently going out of alignment, causing uneven lamination (and in some cases no lamination), with direct impact on production stability and product quality. The system was intended to be self-adjusting and maintain even pressure across the working width.

A graduate of the University of Bradford, he has worked on projects from automated vision systems for the automotive industry to oil and gas research with Cranfield University. He has developed products for brands including Microsoft, ICI, Toyota, and Florette. His expertise spans machinery design, finite element analysis, CE marking, and industrial accident investigation.

A lifelong musician, Adrian has directed Skipton Brass and Brass Ten, and served on the Alumni Committee of the National Youth Brass Band of Great Britain. Based in West Yorkshire, he combines technical precision with creative problem-solving in every project.
